How the Right Pallet Can Reduce Your Shipping Costs

Shipping costs are a major expense for any product-based business. What many don't realize is that pallet selection has a direct, measurable impact on freight bills. The difference between a well-chosen pallet and a default choice can be thousands of dollars per year — even for small-to-medium shippers.

Weight matters. A standard wood pallet weighs 40-50 lbs. Over a truckload of 20 pallets, that's 800-1,000 lbs of pallet weight. Choosing lighter pallets — or right-sizing to a smaller format — can free up capacity for additional product. In LTL (less-than-truckload) shipping, where you're charged by weight, every pound of pallet weight is a pound of product you're not shipping.

Size affects trailer utilization. Using the standard 48×40 pallet allows for efficient double-stacking in standard 53-foot trailers — you can fit 20-26 pallets per load depending on configuration. Non-standard sizes may create wasted space that you're paying for with every shipment. Even a few inches of unused trailer space, multiplied across hundreds of shipments, represents significant wasted freight spend.

Stackability impacts cube utilization. Pallets with flat, even deck surfaces allow taller, more stable stacks. This means more product per trailer, fewer shipments, and lower per-unit freight costs. A warped or uneven pallet that prevents safe stacking can force you to ship half-empty trailers.

Pallet consistency reduces handling time. When pallets are uniform in size and quality, warehouse operations run faster. Forklifts don't have to adjust, conveyors don't jam, and loading crews work more efficiently. Labor is the biggest cost in most warehouses — anything that speeds up handling saves money.

The pallet-product fit is often overlooked. Products that overhang the pallet edge are prone to damage and can't be efficiently stacked or racked. Products that leave excess empty space on the pallet waste trailer capacity. Taking the time to match your pallet size to your product dimensions can yield surprising savings.

For businesses shipping internationally, pallet choice has additional cost implications. Non-ISPM 15 compliant pallets will be refused at customs, resulting in delays and repalletizing charges that can run $5-15 per pallet at destination. Using pre-certified pallets from the start eliminates this risk entirely.

Recycled pallets offer a double cost advantage: lower purchase price and equivalent performance. A Grade A recycled pallet costs $4-8 compared to $10-20 for new, with identical weight and dimensional specs. The freight cost is the same either way — so why pay more for the pallet underneath your product?

We recommend a simple optimization exercise: calculate your current cost per pallet per shipment (purchase price ÷ number of uses), and compare it against what you'd spend with recycled pallets. For most businesses, the savings are immediately obvious.
